Why Are Polycarbonate Lenses Popular?

If you’ve picked up a new pair of glasses in the last few decades, chances are good you walked out with polycarbonate lenses. Maybe nobody explained why. Maybe you were just told it’s what “everyone gets.” There’s a reason for that, and it has less to do with what’s best for your eyes and more to do with what’s best for a factory floor.

Let’s walk through it.

How Lenses Used to Be Made

Glass lenses were the standard for decades. Making one meant taking a sheet of glass, cutting it into rounds, bending those rounds over a furnace, then grinding the front and back surfaces by hand. And that’s before the lens even fit a frame. It still needed to be cut to shape and tempered so it could pass impact testing. Every single step, every single lens.

Then came CR-39, an early plastic lens material. It solved some of glass’s problems, but it introduced new ones. Producing it required heavy use of acetone, and the curing agent involved was unstable enough that it could ignite at room temperature if left alone too long. Effective, but not exactly forgiving to work with.

Then Polycarbonate Changed the Business, Not the View

Polycarbonate lenses are made differently. You build a mold, usually out of electroplated nickel, load it into an injection molding machine, and let heated plastic flow into the shape. Pull the mold apart, and a finished lens drops out, sometimes in under a minute.

That’s an entirely different business model. Instead of grinding one lens at a time, you can run a machine that produces lenses continuously with almost no manual labor per piece. For a company trying to make a lot of product quickly and cheaply, polycarbonate was a dream come true.

The catch: optically, polycarbonate isn’t as clear or as sharp as glass or higher-index plastics. It has more chromatic aberration, meaning it can introduce distortion and color fringing, especially in stronger prescriptions. So the industry had a lens that was cheap and fast to produce, but not necessarily the best thing to put in front of someone’s eyes.

Enter “Duty to Warn”

Here’s where the story gets interesting. In the 1980s, during a particularly litigious stretch in American business, a legal concept took hold in the eyewear world: the idea that every eye care professional had a duty to warn patients if they weren’t being offered the most impact-resistant lens available. Since polycarbonate happens to be extremely impact-resistant, that “duty to warn” became a very effective way to steer nearly everyone toward it, regardless of what their prescription or lifestyle actually called for.

It worked. It worked so well that decades later, polycarbonate is still treated as the automatic default for most patients, even when a different material would give them sharper, clearer vision.

Why This Matters to You

None of this means polycarbonate is a bad material for everyone. For high-impact environments, sports, kids’ eyewear, or safety applications, it genuinely earns its reputation. The problem is when it becomes a one-size-fits-all answer instead of one option among several.
